Cone sleeves move through six stages: artwork prep, prepress and proofing, printing (digital or offset), die cutting, folding or gluing, and packing. Stage One: Artwork and the Die Line
Everything starts with a die line, the flat outline showing where the sheet gets cut and creased. For a cone sleeve this is not a rectangle. It is a curved, tapered shape that wraps into a cone when formed.
Your supplier provides the die line as a template. Your artwork sits on top of it. Three zones matter:
Bleed. Artwork must extend past the cut line, typically an eighth of an inch, so no white slivers appear if the cut shifts slightly.
Trim line. Where the die actually cuts.
Safe zone. Keep critical elements such as logos and type well inside the trim, away from folds and edges.
Files should be supplied as vector artwork where possible, in CMYK color mode, with fonts outlined and images at 300 dpi or higher. RGB files converted late in the process shift color unpredictably.
Stage Two: Prepress and Proofing
Prepress is where a printer prepares files for the press. Color separations are generated, artwork is imposed onto the sheet layout, and any technical issues get flagged.
Two proof types exist and they are not equivalent.
A digital proof is a PDF or on-screen preview. It confirms layout and content. It tells you very little about final color.
A physical proof is printed on the actual stock. This is the one that matters, especially on kraft board where a warm brown substrate visibly shifts every color printed on it. Your brand blue on white and your brand blue on kraft are two different colors.
Approving only a digital proof is the most common cause of disappointment on delivery.
Stage Three: Printing
Two methods dominate, and the choice is mostly about volume.

Digital printing applies toner or inkjet directly to the sheet. No plates means low setup cost, which is why short runs and seasonal variants became practical.
Offset printing transfers ink from plates to a rubber blanket to the sheet. The plate cost is fixed, so the more you print, the cheaper each unit becomes. Offset also handles Pantone spot colors precisely, which matters if your brand color must match exactly across every touchpoint.
There is a crossover point where offset overtakes digital on cost. Ask your printer where it falls for your specific job, because it moves with quantity, color count, and stock.
Stage Four: Die Cutting
Printed sheets go to a die-cutting press. A steel rule die, essentially a shaped blade mounted in plywood, presses through the sheet to cut the sleeve outline and score any fold lines.
Custom dies cost money to make. This is why suppliers keep libraries of standard die lines. If your cone matches an existing die, you skip that charge entirely. Always ask what dies a supplier already holds before commissioning new tooling.
Scoring quality matters more than people expect. A clean crease folds neatly. A poor crease cracks the printed surface along the fold, which looks like a defect even when everything else is perfect.
Stage Five: Folding, Gluing, or Flat Packing
Sleeves ship in one of two forms.
Flat sleeves are die-cut, stacked, and shipped as blanks. Staff form them at the counter, usually by simply wrapping the sleeve as the cone is inserted. Flat packing is compact, cheap to ship, and easy to store.
Glued or pre-formed sleeves arrive ready to use. They save a moment during service but occupy far more storage volume and cost more to ship.
For most operations, flat wins on economics. High-volume, high-speed service environments sometimes justify pre-formed.
If gluing is involved, adhesives must be food-safe, since this is food-contact packaging.
Stage Six: Quality Control and Packing
Good printers pull samples through the run and check registration, color consistency against the approved proof, cut accuracy, and score quality.
Finished sleeves are counted, boxed, and packed for shipping. Ask how they are packed. Sleeves that arrive loose in an oversized carton get bent corners in transit.
What Drives Your Quote
Five variables move the price:
- Quantity. The largest single factor. Unit cost drops steeply with volume.
- Print method. Digital or offset, driven by quantity.
- Color count. Full-color costs more than one or two spot colors, particularly on offset.
